SUSE Studio you can build you a nice one and use SUSE Write to write
to USB Stick.

But, instead of push my kool-aid a lot of distro can be written to a
usb drive and boot up from, I usually use a 4G to 8 Gig USB drive and
install on. I run Puppy Linux, SLAX, and of course my own version of
openSUSE build with SUSE Studio.

Have you tried SUSE Studio? Need to create a Live CD,  an app you want
to package and distribute , or create your own linux distro. Give SUSE
